Bigger Than Any Single Print Bed

Most 3D printing stops at the size of the print bed. A lot of our work starts there. When a piece is bigger than any single machine can produce, the real job is not printing, it is engineering: deciding where the piece should come apart, designing joints that actually line up, and assembling it so the seams read as part of the design instead of as a repair.

Cru Bear regularly builds pieces from roughly 12 inches to over 30 inches, in multiple sections, from files that were never drawn to be manufactured. We handle the model preparation, the split, the connectors, the printing, and the assembly.

How an Oversized Build Actually Works

1. File engineering

Files reach us as a STEP file, an STL, a mesh from a scan, or sometimes just photographs and a sketch. Very few of them are ready to manufacture. We inspect the geometry, repair intersecting or open surfaces, set the true finished scale, and rebuild the model into something that can actually be produced without losing the look the designer intended.

2. Designing the split

Where a piece comes apart decides how good it looks when it goes back together. Wherever the model gives us one, we put the seam on a line the design already has. Every section is then planned around print orientation, strength, surface quality, support access, and machine clearance.

3. Connector engineering

Large sections are easy to print and hard to align. We design dedicated alignment pins, keyed joints, and matching flat interfaces so the parts can only assemble one way, then verify the fit digitally before anything reaches a printer. On a recent build the mating faces agreed within roughly 0.003 mm at final scale and all three pin centerlines measured zero offset.

4. Production and assembly

We print, remove supports, dry fit, bond, and assemble in-house. Keeping the engineering and the production under one roof is the whole point: fit problems get caught on screen instead of after a long print has already run. You can take delivery fully assembled, or in sections if you would rather finish it yourself.

Recent Large-Format Builds

A Louisville metal fabricator brought us a customer-supplied STEP file for a conference table centerpiece roughly 32 inches wide, far beyond a single print bed. We rebuilt it as eight printable parts with a dedicated alignment-pin package, delivered a finished proof, and then produced two more complete sets from the approved files. See the full project.

An engineering client needed a working cutaway display model built from their own CAD file so a sales team could show the internals of a product at trade shows. See the cutaway build.

Currently in engineering: a nine-piece sculptural set for a regional sign company, built around a bat, a glove, and a run of oversized balls including a 13-inch basketball. The production package breaks those nine shapes into 51 printable sections across 36 print plates, each one segmented with keyed alignment rings and matched tabs so the finished pieces close cleanly. The full engineering package is client-approved and the build is in preparation.

Delivery and Shipping

Local pickup is easiest, but a big piece does not have to stay in Louisville.

Pickup and local delivery are included for Louisville-area projects, and that is still the simplest way to work with us. For projects outside the metro we deliver in person or crate and ship, quoted per project based on size, weight, and how much protection the piece needs. Oversized work can also ship in sections for final assembly on site, which is usually the most practical and economical option.
